Removing and installing engine com‐  
partment cover (noise insulation)  
Carry out following procedure:

– Remove hexagon nuts and unclip securing clips -arrows-.  
Swing noise insulation tray down and remove.  
Note  
Do not reuse securing clips, they must be renewed each time the  
noise insulation is removed.  
Installation is carried out in the reverse sequence of removal.

– Remove bolts and unclip securing clips -arrows-. Swing noise  
insulation tray down and remove.  
Note  
Do not reuse securing clips, they must be renewed each time the  
noise insulation is removed.  
Installation is carried out in the reverse sequence of removal.

A securely seated battery clamp ensures trouble free function and  
long service life of the battery.  
Carry out following procedure:  
– Press lugs -arrows- together and open cover sidewards.

– Check if battery terminal clamps -3- and -4- are seated se‐  
curely on the battery terminals by moving the battery positive  
wire -1- and the battery negative wire -2- to and fro.  
WARNING  
If the battery terminal clamp is not seated securely on the pos‐  
itive terminal, first disconnect battery earth clamp on battery  
negative terminal to prevent possible accidents.  
If the battery clamp is not seated securely on positive terminal:  
– Disconnect battery terminal clamp -4- on battery negative ter‐  
minal first.  
– Tighten battery clamp -3- on battery positive terminal to 5 Nm.  
– Reconnect battery clamp -4- to battery negative terminal and  
tighten to 5 Nm.  
If the battery clamp on negative terminal is not seated securely:  
– Tighten battery clamp -4- on battery negative terminal to 5 Nm.  
4.2.2  
Engine codes ANY, ARR, AVY, AYZ  
Note  
For vehicles with engine codes ANY, ARR, AVY and AYZ the  
battery is located in the luggage compartment.  
On some vehicles with engine code ANY the battery has been  
installed in the engine compartment. For these vehicles ap‐

– Check battery terminal clamps -3- and -4- are seated securely  
on the battery terminals by moving the battery positive wire  
-1- and -5- and the battery negative wire -2- to and fro.  
WARNING  
If the battery terminal clamp is not seated securely on the pos‐  
itive terminal, first disconnect battery earth clamp on battery  
negative terminal to prevent possible accidents.  
If the battery clamp is not seated securely on positive terminal:  
– Disconnect battery terminal clamp -4- from battery negative  
terminal first.  
– Tighten battery clamp -3- on battery positive terminal to 5 Nm.

If the battery clamp on negative terminal is not seated securely:

Wheel bolts  
The adapter to loosen and tighten the anti-theft wheel bolts can  
be found in the vehicle tool kit.  
Note  
Ensure that wheel bolts are tightened diagonally and alternately  
to the following torque setting:  
Specified torque: 110 Nm  
– Place adapter in vehicle tool kit after completing work.  
4.5  
Clock: setting to correct time  
Engine code AVY ⇒ page 29  
Carry out adjustment as follows:  
Setting hours:  
– Press briefly, preferably with a ball pen on button -1-, to ad‐  
vance the time one hour. Pressing the button continuously  
speeds up selection of hours.  
Setting minutes:  
– Press briefly, preferably with a ball pen on button -2-, to ad‐  
vance the time one minute. Pressing the button continuously  
speeds up selection of minutes.  
With the minute button the clock can be set exactly to the second:  
– Press button until time is one minute before time to be set.  
Turn button at the moment when the seconds indicator of ac‐  
curate clock shows a full minute.

– Press the button briefly -1-, to reset the time one minute.  
Pressing the button continuously speeds up selection of mi‐  
nutes and hours anti-clockwise.  
– Press the button briefly -2-, to advance the time one minute.  
Pressing the button continuously speeds up selection of mi‐  
nutes and hours clockwise.  
4.6  
Radio: Activating anti-theft coding  
The radio units are supplied with a fixed code. Fixed code means  
that each radio unit with an anti-theft coding is programmed with  
its own code number. This fixed code is not active when leaving  
the factory.  
The security coding of the ready to play radio is not activated until  
the fixed code is entered.  
Activate fixed code as follows:  
– Switch radio unit on.  
– “SAFE” appears on digital display.  
– After approx. 3 seconds “1000” appears on display.  
– With the help of station buttons 1 to 4 enter code number  
applied on radio card. Use button 1 to enter the first digit of  
the code number, button 2 to enter the 2nd digit and so on.  
– Then press the search function -1- or manual setting -2- rocker  
switch for longer than 2 seconds. Release button.  
If the correct code has been entered, the actual radio frequency  
will appear after a short “learning phase”. During this pause the  
stations with the best reception will be automatically stored to an  
internal memory list and can be called up.  
The LED on the lower left of the radio must flash when the ignition  
key is removed. When the diode flashes the radio is ready-for-use  
and the anti-theft coding is activated.

4.7  
Transportation devices: removing block‐  
ing pieces from springs on front axle  
Blocking pieces are fitted to front axle springs for some vehicle  
versions. These vehicles are identified by a warning tag on the  
mirror -arrow-.  
Note  
The blocking pieces prevent the springs compressing and possi‐  
ble damage to the vehicle when being driven onto a vehicle  
transporter or railway wagon.  
WARNING  
The blocking pieces must be removed without reservation be‐  
fore delivering the vehicle. A “Warning” notice, attached to the  
interior mirror, specifically reminds of this.  
Carry out following procedure:  
Note  
There is no requirement to remove the wheels.  
– Relieve weight on springs by raising vehicle with a hoist.  
– Slide suspension strut protective sleeve upwards -arrow-.

– Push blocking pieces -arrows- off piston rod.  
– Slide suspension strut protective sleeve downwards onto sus‐  
pension strut.  
4.8  
Engine oil level: Check, replenish if nec‐  
essary  
Please note the following:  
After shutting off engine, wait at least 3 minutes so that the oil can  
flow back into the sump.  
– Pull out dipstick, wipe with a clean cloth and push dipstick in  
again to limit stop.  
Note  
Observe environmental regulations for disposal.

– Pull dipstick out again and read oil level.  
♦ Area -a-: Oil must be replenished. After replenishing it is suf‐  
ficient when the oil level is somewhere in area -b-.  
♦ Area -b-: Oil must not be replenished.  
♦ Area -b-: Oil must not be replenished.  
Note  
A danger exists of damaging the catalytic converter when oil level  
is above area -c-.

Note  
A danger exists of damaging the catalytic converter when oil level  
is above area -c-.

– When oil level is below min. marking, replenish with oil to max.

4.9  
Driver and front passenger airbags: Vis‐  
ual check of airbag units  
4.9.1  
Driver side airbag:  
Airbag recognition, is via the inscription “AIRBAG” on the steering  
wheel padded plate.  
– Carry out visual check of padded plate -1- for exterior damage.  
WARNING  
♦ The steering wheel padded plate surface must not have  
stickers attached or be covered or otherwise be modified.  
This ensures that the future function of the airbag is guar‐  
anteed. Ensure the customer is aware of these instruc‐  
tions.  
♦ The steering wheel padded plate must only be cleaned  
with a dry cloth or a cloth moistened with water.

4.9.2  
Front passenger airbag:  
Airbag recognition by the inscription “AIRBAG” on the right-hand  
side of dash panel (front passenger side).  
– Carry out visual check of dash panel surface -2- for exterior  
damage.  
WARNING  
♦ The surface of the front passenger airbag module must  
not have stickers attached or be covered or be modified  
otherwise. This ensures that the future function of the air‐  
bag is guaranteed. Ensure the customer is aware of these  
instructions.  
♦ The surface of the airbag module must only be cleaned  
with a dry cloth or a cloth moistened with water.  
4.10  
Window wiper and washer system and  
headlight washer system: Checking  
function  
Note  
When during a functional check it is determined that the wiper  
blades “judder” or make noises, check the setting angle of the  
wiper blades ⇒ page 38 .  
4.10.1  
Replenishing with fluid  
Special tools and workshop equipment required  
♦ Refractometer - T10007-  
The fluid reservoir of the window washer system must be filled  
completely. If fluid has to be replenished, add Windscreen Clear  
- G 052 164- to the water.

Note  
Vehicles with fan-type spray jets must always be filled with  
“Genuine Volkswagen Windscreen Clear”, as this fluid has a  
low viscosity at temperatures below freezing. Otherwise the  
complicated spray jet system can become blocked by the  
crystallised washer fluid, which affects the spray pattern of the  
spray jet. “Genuine Volkswagen window cleaner” ensures that  
the fan -type washer jets remain fully functional at low tem‐  
peratures.  
Genuine Volkswagen Windscreen Clear - G 052 164- protects  
the spray jets, fluid reservoir and connecting hoses from freez‐  
ing.  
Use Genuine Volkswagen Windscreen Clear - G 052 164- in  
the warmer periods of the year also. The powerful cleanser  
removes wax and oil residue from the glass.  
The frost protection for the window washer system must be  
guaranteed to approx. -25℃.  
Read precise value for the following tests at light-dark border.  
Using a pipette, place a drop of water on the glass to improve  
the readability of the light-dark border. The light-dark border  
can be clearly recognised on the “WATERLINE”.  
– Check concentration of anti-freeze additive using refractome‐  
ter - T10007- (refer to operating instructions).  
The scale -1- of the refractometer is calibrated for Genuine Volks‐  
wagen Windscreen Clear - G 052 164- .  
The scale -2- is designed for commercially available windscreen  
washer fluid as well as a mixture of commercially available Wind‐  
screen clear - G 052 164- .

The spray jets are preset. However, small differences in height  
may be corrected.

Note  
If the spray field is uneven due to soiling in the spray jet, remove  
spray jet, and rinse with water opposite to direction of spray. Sub‐  
sequent blowing through with compressed air against the spray‐  
ing direction is permitted. Never use solid objects to clean the  
washer jets!  
If both spray fields are not at same height, adjust spray direction  
upwards or downwards as follows:  
Note  
Two different types of washer jets have been installed.  
– Turn eccentric on spray jet -in direction of arrow- using a  
screwdriver, to adjust spray direction upwards.  
– To adjust the spray direction downwards, turn eccentric on  
spray jet opposite to -direction of arrow-.

– Adjust spray jet at adjuster -1- by hand upwards or down‐  
wards.

screen must be 25 mm.

checking procedure until specification is achieved.  
– Remove setting tool, and install wiper blade.  
– Check if wiper system operates “without juddering”.

tions to carry out further operations with VAS 5051 and to prevent  
a second vehicle identification on tester.  
– To do this, press button “operating mode” and then item “gui‐  
ded functions”.  
– For further procedure see respective work descriptions e.g.

– To return to guided fault finding, press button “operating mode”  
and then “guided fault finding”.  
Caution

Function  
The service interval display electronics is comprised of, amongst

Cooling system: checking frost protec‐  
tion and coolant level  
Note  
The water used for mixing has a major influence on the effec‐  
tiveness of the coolant. Because the water quality differs from  
country to country and even from region to region, the quality  
of the water to be used in the cooling system has been speci‐  
fied by Volkswagen. Distilled water fulfils all requirements.  
Therefore, only ever use distilled water when mixing coolant  
for topping up or renewing coolant.  
Use only coolant additives which conform with the ⇒ Elec‐  
tronic parts catalogue (ETKA) . Other coolant additives may  
reduce corrosion protection substantially. The resulting dam‐  
age could lead to loss of coolant and subsequent severe  
damage to the engine.  
Mixed in the proper proportions, coolant inhibits frost and cor‐  
rosion damage as well as scaling. Coolant additives also raise  
the boiling point of the coolant. Therefore, the cooling system  
must be filled all year round with a coolant additive.  
Because of its high boiling point, the coolant improves engine  
reliability under heavy loads, particularly in countries with trop‐  
ical climates.  
Use ONLY refractometer - T10007A- for determining current  
anti-freeze value.  
Frost protection must be guaranteed down to -25°C as a min‐  
imum and, in countries with arctic conditions, down to approx.  
-36°C. Increasing the frost protection is permissible only if cli‐  
matic conditions require stronger frost protection. It may, how‐  
ever, be increased only to a maximum of -48°C. Otherwise,  
the cooling effect will be impaired.  
Do not reduce the coolant concentration by adding water even  
in warmer seasons and in warmer countries. Frost protection  
must be guaranteed down to at least -25°C.  
Read off anti-freeze figures for respective replenished coolant  
additive.  
The temperature read off the refractometer - T10007A- corre‐  
sponds to the »ice flocculation point«. Flakes of ice may start  
forming in the coolant at this temperature.  
Never reuse old coolant.  
Use only a water/coolant additive mixture as a slip agent for  
coolant hoses.

be unscrewed at front in order to remove the oil filter.

Turbo engines: After changing engine oil and oil filter, check fol‐  
lowing after first engine start:  
– The engine must only run at idling speed as long as the oil  
pressure warning lamp lights up in dash panel. Do not rev up!  
If the engine is revved up the turbocharger can be damaged  
or fail completely.  
– The full oil pressure is not attained until the warning lamp has  
gone out, only then can the engine be revved up.  
Note  
Remember that the following torque details must not be excee‐  
ded. Excessive torque can cause leaks in the area of the oil drain  
plug or even damage.  
Oil drain plug torque setting: 30 Nm  
Because of the positive oil properties, use only the following ap‐

– After replenishing with oil, wait at least 3 minutes and then

It is absolutely necessary to disconnect the battery, because  
the hydraulic pump even starts running with ignition switched  
off and hydraulic oil flows out of system.  
The battery is located in luggage compartment. On some ve‐  
hicles however the battery is installed in engine compartment.  
– Loosen pressure accumulator 1/2 turn using AF 24 open jaw  
spanner (the hydraulic oil level in reservoir rises).  
– Checking oil level: The oil level must be within the area of the  
grid -arrow-; if necessary correct oil level ⇒ page 88 .  
– If oil level is OK, tighten pressure accumulator to torque set‐  
ting. Specified torque: 40 Nm  
Note  
When the battery is reconnected, check the vehicle equipment  
(radio, clock, electric windows) as per workshop manual and/or  
operating instructions.  
– Tighten battery clamp on battery negative terminal to 5 Nm.  
– Switch on ignition (hydraulic oil level in expansion tank drops).  
– Carry out visual check of hydraulic system for leaks.

Correcting oil level  
Carry out following procedure:

– Replenish or extract oil: The oil level must be within the area  
of the grid -arrow-.  
Note  
If fluid level is above specified range, fluid must be extracted.  
If fluid level is below above-mentioned area, hydraulic system  
must be checked for leaks (repair measure). It is not sufficient  
just to fill fluid. If the hydraulic system is not leaking, replenish  
central hydraulic oil - G004 000 M2- .  
– Tighten pressure accumulator to torque. Specified torque: 40  
Nm  
– Tighten reservoir filler cap. Specified torque: 2 Nm  
– Connect battery terminal clamp on battery negative terminal.  
– Switch on ignition (hydraulic oil level in fluid reservoir drops).  
– Now select a few gears.  
The complete hydraulic system is now bled.  
– Disconnect battery terminal clamp on battery negative termi‐  
nal again.

leaks and corrosion.

Experience has shown that brake pad wear due to roadside  
debris is slightly more on passenger side than on driver side.  
It is therefore better to remove the passenger-side front wheel  
to determine the remaining pad thickness.  
The adapter to loosen and tighten the anti-theft wheel bolts  
can be found in the vehicle tool kit. Please ask the customer  
if the adapter is not available.  
– For better evaluation of remaining pad thickness remove the  
front wheel on the passenger side.  
– Mark position of wheel relative to brake disc.

– If necessary, pull off wheel bolt covers using pliers - 3314- .  
– Unbolt wheel bolts and remove wheel.

of 2 mm (without backplate) and must be renewed (repair meas‐

Wear pattern: checking  
The wear pattern on the front tyres will indicate, for example, if  
toe and camber settings should be checked:  
♦ Feathering on tread indicates incorrect toe setting.  
♦ One-sided tread wear is mainly attributed to incorrect camber.  
When wear of this nature is noticed determine cause by carrying  
out alignment checks (repair measure).

Minimum tread depth: 1.6 mm  
Note  
This figure may vary according to legislation in individual coun‐

The minimum tread depth is reached when the tyres have

If the tread depth is approaching the minimum allowed depth,  
inform the customer.

Note  
From model year 2006 a new brake fluid is used.  
The new brake fluid can also be used for older vehicles.  
For this purpose it can be mixed with the previous brake fluid.  
WARNING  
♦ Never allow brake fluid to come into contact with fluids that  
contain mineral oils (e.g. oil, petrol, cleaning agents). Min‐  
eral oils damage the seals and boots in the brake system.  
♦ Brake fluid is poisonous. In addition, due to its corrosive  
nature, it must not come into contact with paint.  
♦ Brake fluid is hygroscopic, which means it absorbs mois‐  
ture from the ambient air and should therefore always be  
stored in air-tight containers.  
♦ Rinse off spilled brake fluid using plenty of water.  
♦ Observe relevant disposal regulations.  
♦ Do not reuse drained (used) brake fluid.

– Allow approx. 0.1 litre of brake fluid to flow out.  
– Open bleeder screws of respective brake calipers and allow  
the corresponding brake fluid quantity to flow out (see follow‐  
ing table). Used brake fluid is pushed out of the system by  
pumping in new fluid.

At delivery inspection the fluid level must be at MAX. marking.  
Note  
To prevent that brake fluid flows out of reservoir, the MAX marking  
must not be exceeded.  
Inspection service:  
– The fluid level must always be judged in conjunction with lin‐  
ing/pad wear. When vehicle is in use, fluid level tends to drop  
slightly due to lining/pad wear and automatic adjustment.  
– When fluid level is at MIN. marking or just above, fluid should  
not be topped up if linings are almost at wear limit.  
– If linings/pads are new or well within wear limit, then fluid level  
must be between MIN. and MAX. markings.  
– If fluid level is below MIN. marking, the brake system should  
be checked before fluid is added. (repair measure).

The following test and adjustment instructions are applicable in  
all countries. However, national guidelines and regulations of the  
respective country are to be followed.  
Conditions for testing and adjustment:  
♦ Tyre pressures OK.  
♦ Lenses must not be damaged or dirty  
♦ Reflectors and bulbs OK.  
♦ Vehicle must be loaded.  
Loading: with one person or 75 kg on the driver seat and the ve‐  
hicle otherwise unloaded (unladen weight).  
The unladen weight is the weight of vehicle ready for operation  
with a full fuel tank (at least 90 %) including weight of all equip‐  
ment normally carried (e.g. spare wheel, tools, jack, fire extin‐  
guisher etc.).  
If the fuel tank is not at least 90 % full, then load as follows:  
– Read off fuel level in fuel tank on fuel gauge -arrow-. Deter‐  
mine additional weight from following table and place weight  
in luggage compartment.

When the fuel tank is half full an additional weight of 15 kg must  
be placed in the luggage compartment.  
Note  
The additional weight is best produced using fuel canisters filled  
with water (a 5 litre fuel canister filled with water weighs approx.  
5 kg).  
The vehicle must be rolled forward or backward several metres  
or front and rear springs must be bounced fully several times so  
that springs settle.  
♦ Vehicle and headlight adjuster must be on a level surface. ⇒  
Headlight adjuster operating instructions.  
♦ Vehicle and headlight adjuster must be aligned.  
♦ Inclination must be set.  
Inclination information in “%” is stamped into trim above headlight.  
Headlights must be adjusted according to this information. Per‐  
centage given is based on a projection distance of 10 metres.  
Example: Converting a dip setting of e.g. 1.2 % is equivalent to  
12 cm.  
Note  
The main beam is only height-adjustable. The lateral adjust‐  
ment is preset and must not be changed.  
If the vehicle is equipped with separate dipped and main  
beam, adjust main beam additionally. When adjusting main  
beam ensure that the adjustment unit is set to 0%.  
♦ The headlight range control thumb wheel must be in position  
(-).

Headlights:  
Please check the following:  
– Whether, with the dipped beam switched on, the horizontal  
light-dark border contacts the dividing line -1- of the test area  
and  
– Whether the breaking point -2- between the horizontal part of  
the bright/dark boundary on the left and the rising part on the  
right lies on the vertical line of the central point -3-. The bright  
core of the light beam must be to the right of the vertical line.

Note  
To simplify finding the breaking point -2-, cover and uncover  
left (from driver perspective) half of the headlight a few times.  
Then check dipped beam again.  
After correct adjustment of dipped beams, the centre point of  
the main beam must lie on the centre mark -3-.  
The 15° setting line on the test screen must be ignored.  
Fog lights:  
– Check whether the upper bright/dark boundary touches the  
setting line and runs horizontally over the entire width of the  
test screen.  
Other additional lights:  
Additionally retrofitted lights of other systems must be checked  
and set according to valid guidelines.

age.  
– Adjust headlight at front using a suitable cross head screw‐  
driver.

– To adjust the fog light, unclip cover -arrow- in lower part of  
bumper.  
Continued for all vehicles:  
– To reduce the beam range turn adjustment screw -arrow- to  
the right. There is no provision for lateral adjustment.  
Location of adjustment screw on right-hand headlight is a mirror  
image.

Headlights with gas discharge bulbs:  
adjusting  
The following test and adjustment instructions are applicable in  
all countries. However, national guidelines and regulations of the  
respective country are to be followed.  
The following are prerequisites for adjusting headlights gas dis‐  
charge bulbs:  
Tyre pressures OK.  
Lenses must not be damaged or dirty  
Reflectors and bulbs OK.  
Handbrake must be released and no gear selected.  
The steering wheel must be in straight-ahead position.  
The vehicle must not be moved during the basic settings (do  
not “open or close” doors or lean on or enter vehicle).  
Nobody may be in the vehicle and the vehicle must not be  
loaded.  
The vehicle must be rolled forward or backward several me‐  
tres or front and rear springs must be bounced fully several  
times so that springs settle.  
Vehicle and headlight adjuster must be on a level surface. ⇒  
Headlight adjuster operating instructions.  
Vehicle and headlight adjuster must be aligned.  
Inclination must be set.  
Inclination information in “%” is stamped into trim above headlight.  
Headlights must be adjusted according to this information. Per‐  
centage given is based on a projection distance of 10 metres.  
Example: Converting a dip setting of e.g. 1.2 % is equivalent to  
12 cm.

Headlights  
Note  
Vehicles with gas discharge bulbs are equipped with automatic  
headlight range control. On these vehicles, the procedure “Basic  
setting” for adjusting headlights must be carried out.  
Because the automatic headlight range control does not have a  
manual adjustment, the basic setting procedure must be per‐  
formed to adjust the headlights.  
After the headlights have been adjusted, the fault memory must  
be read. Therefore, the procedure described here must be strictly  
followed.

Headlights:  
Please check the following:  
– Whether, with the dipped beam switched on, the horizontal  
light-dark border contacts the dividing line -1- of the test area  
and  
– Whether the breaking point -2- between the horizontal part of  
the bright/dark boundary on the left and the rising part on the  
right lies on the vertical line of the central point -3-. The bright  
core of the light beam must be to the right of the vertical line.
